What are the feasible options in mounting an alternative component onto a PCB that has a different footprint? PCB redesign is not a good option because the component is used on several other PCBs. The component is very small (8-lead SOT-23) so fabricating an adapter board is going to be a challenge. Any other possible solution? Thank you.

That is a tough one because of package size I agree, as noted previously it would be good to know what the current PCB pad layout is. first thought does go right to an adapter board of course! is this a volume build or just 20-50 pcs? dead bug and hand wire of course if its low volume. ISI (interconnect systems) has helped me in the past when i didn't think an adapter was possible they pulled it off.

And pin outs of both. Once I saw a SOT-6 replaced with a miniSOT-6 (IIRC) The pin outs of the two parts were different. We did make an adaptor board and it wasn't too bad. We populated a panel of the adaptor boards, depanelized them and put them in trays for pickup.

@cbart It's a mid-volume product and as I said, there are several boards (slightly different layouts) using the same component. When you say ISI, do you mean connectors? can you give me an example of what you used in the past?

Good afternoon The ISI I was mentioning is interconnections solutions which is a division of Molex. a few years back we ran into a component end of life situation but had thousands of very high dollar bare boards in stock. the package was a BGA and we sourced a completely different package, which i think ended up being a much larger QFN. They were able to make a stacked substrate that we landed the new package on and then populated in on yet another PCB then onto the main PCBA. This stacking was done to clear neighboring parts. This was not cheap but it got us building/shipping product.

The boards were just a little larger than a SOT8. IIRC we had a pizza slicer type depanelizer and it wasn't too bad. We just did enough to populate the bare PCBs we had.

Where I am now a customer has us put a QFP and a few other parts on a SOW28 footprint. And then programming it. We have made a hundreds of thousands of those. It is not as much of a pain when it is for a paying customer. We put those into tape and reel for them.

@cbart - thank you for the inputs. I have heard of this business segment from Molex and yes it is not a cheap solution and they will tell you that upfront. Good to know it's available out there though.
